1. Product Engineering Overview

This product is a typical Precision Motor Flange/Front End Cap, which is a post-machined aluminum die-cast component.

  • Functional Structure: The product features a square flange structure. Its core features include a central bearing bore and a pilot spigot (rabbet) for positioning, with threaded mounting holes distributed at the four corners.

  • Surface Finish: The raw casting undergoes a black electrophoresis (or similar coating) treatment beforehand. The finished product is characterized by retaining the black anti-rust layer on most areas, while the functional mating surfaces (such as the inner bore, face, and spigot) are precision machined to reveal the natural silver brightness of the aluminum alloy.

  • Key Requirements: As a motor component, the core requirement is "Concentricity" and "Perpendicularity." The mating precision between the bearing housing and the pilot spigot directly determines the smoothness and noise level of the motor during rotation.


2. Customized Machining Process Plan

Given the characteristics of this product, we adopt the following refined process flow:

  1. Incoming Material Inspection: We strictly check the appearance and E-coat quality of the raw castings to ensure there is no deformation or coating peeling, laying a solid foundation for quality machining.

  2. High-Precision CNC Turning:

    • This is the most critical step. We must align with a specific datum to precision-turn the central bearing bore and the external pilot spigot.

    • We strictly control the machining allowance on the end face to ensure the machined metal surface is flat and bright, with a clean and sharp transition to the black coated surface.

  3. CNC Milling:

    • Completing the drilling and tapping of the four corner threaded holes.

    • Machining detail features such as surrounding counterbores and chamfers.

  4. Deburring & Cleaning: Focusing on cleaning micro-burrs at cross-holes and steps to ensure smooth assembly.

  5. Final Inspection & Packaging: Using a Coordinate Measuring Machine (CMM) to fully inspect critical geometric tolerances.


3. Machining Challenges & Our Solutions

Without discussing specific values, the manufacturing challenges for this product focus mainly on "Geometric Relationships" and "Surface Protection":

Challenge 1: Extreme Geometric Tolerance Control (Precision Assurance)

The Challenge: With the motor rotating at high speeds, if the central bearing bore and the external pilot spigot are not on the same axis (poor concentricity), or if the end face is uneven (poor perpendicularity/runout), it will cause motor noise, overheating, or even seizing.

    • One-Setup Technology: We avoid machining these two key features in separate steps. By using high-precision Turn-Mill compound equipment or specialized fixtures, we achieve the machining of the bearing bore, spigot, and end face in a single clamping setup. This physically eliminates positioning errors caused by secondary clamping, guaranteeing perfect concentricity.

    • Stress Release: Aluminum die-castings are prone to micro-deformation after cutting. We optimize cutting parameters and adopt a "roughing and finishing separation" strategy to minimize the impact of cutting heat on material stress.

Challenge 2: Stringent Surface Protection (Appearance Assurance)

The Challenge: The technical requirements explicitly state: "Do not damage the electrophoresis layer during machining." As seen in the physical photo, the black surface is very glossy. It forms a sharp contrast with the machined silver metal surface; any tiny clamping mark or scratch will be glaringly obvious and lead to rejection.

  • Our Solution:

    • Non-Marking Fixture Design: We use special engineering plastics (such as PEEK or Nylon) as "soft jaw" liners on the contact surfaces between the fixture and the part. This completely eliminates hard metal-to-metal contact, ensuring clamping leaves no indentations.

    • Full-Process Protection: From loading to unloading, products are transported in blister trays throughout the entire process. Bare hand contact with non-machined surfaces is strictly prohibited to prevent sweat corrosion or impact damage between stations.

Challenge 3: Control of Micro-Burrs (Assembly Assurance)

The Challenge: Aluminum alloy is relatively soft. It is very easy to generate undetectable micro-burrs (rolled edges) at steps and threaded openings. If these burrs detach and enter the motor, it creates a critical hidden risk.

  • Our Solution:

    • In-Machine Chamfering: We include chamfering commands in the CNC program wherever possible, utilizing tools to remove major edge burrs directly inside the machine.

    • Microscopic Deburring: For blind spots that CNC machining cannot perfectly address, we establish a manual finishing station under high-magnification microscopes to ensure all edges are smooth and transition perfectly.
